I stop in at this forum once in a while for the box section. Some of the people here swear by the Gifkins jig. I bet you could get some good info from them. www.woodworkforums.com

I saw Roy Underhill make 1 piece wood hinges on his show once, a long time ago. It was amazing how he did it.

I make oak hinges using a home made box joint jig.
